Your ductwork is half of your HVAC system, but it is easy to forget because it is hidden in the attic, crawlspace or walls. A great system connected to bad ducts still gives you hot rooms and high bills. ENERGY STAR says a typical house loses about 20 to 30% of the air moving through its ducts to leaks, holes and poor connections.
Signs your ducts need attention
- Rooms that never get comfortable. One bedroom always hot, the bonus room always cold.
- High power bills in summer and winter without a clear reason
- Weak airflow from some vents
- Extra dust around vents and on furniture
- Noises such as whistling, rattling or booming in the ducts
- Water stains on ceilings under attic ducts
- Musty smells when the system runs
- Visible damage in the attic or crawlspace: crushed, kinked, torn, sagging or disconnected ducts

Why is my ductwork sweating in the attic?
This is a big one in North Alabama. In summer, cold air runs through ducts in a hot, humid attic or crawlspace. If the duct is not well insulated, or if joints leak, the outside of the duct gets cold enough for moisture to condense on it, like a glass of iced tea on the porch. That water can drip onto insulation and drywall, causing stains, mold and rot.
Common causes and fixes:
- Missing, thin or torn duct insulation: re-wrap or replace the duct
- Leaky joints and connections: seal them with mastic or metal tape
- Ducts lying on top of each other or crushed, which squeezes out the insulation
- A damp crawlspace: fix the moisture source
How long does ductwork last?
Metal ductwork can last for decades if it stays dry and sealed. Flexible duct, which is common in attics here, wears faster in the heat. Its outer jacket gets brittle and the insulation breaks down. Flex duct often shows its age after 15 to 25 years.
Repair or replace?
Repair makes sense for isolated problems: one disconnected run, a crushed section, a few leaky joints. ENERGY STAR recommends sealing leaks with mastic sealant or metal tape, and says never use duct tape, because it does not last.
Replace makes sense when damage is widespread, the flex duct is brittle and torn throughout, the ducts were undersized or badly designed from the start, or you are installing a new system that needs more airflow than the old ducts can carry.
Should I replace ductwork when I replace my HVAC system?
Not always, but always check. New equipment connected to leaky, undersized or crushed ducts will not deliver its rated comfort or efficiency. If your ducts are 20 or more years old, or you have hot and cold rooms, replacing them with the system is often the right time to do it.
Is it expensive to replace air ducts?
